I’ve had my Aerodeck sitting in a garage ever since I got it, which is more than 2 years ago now, just waiting to get some attention. Short after I bought the Aerodeck I found and bought my 2.0i-16 sedan leaving the Aerodeck in neglect since the sedan was the car I really wanted in the first place.
Sitting for more than 2 years has caused some rust to develop but most of what’s there was already there when I got it, it’s just worse than I thought.
I’m going to junk my prelude daily driver very soon so that’s why I have decided to give life to the Aerodeck. To be able to register it here in Denmark I have to pay tax of its value (decided by an instance of the public) because I bought the car in Germany and of course the car must be able to pass inspection. The car is born with an A20A3 engine but I’m going to swap in a B20A to be able to register it as B20A Accord.
Several things on the car are going to get addressed. The brakes are seized, both rear wheel well arches have some rust which was exposed when I removed the rubber lining, left side inner doorpanel rusted, and lots of surface rust on the rearmost underbody. Lots of small dents and scratches in the paint caused by the roof in the garage falling down on it in a storm lol.

So in the following time I’ll try to update with some pics of what I’m doing.

When I first got the car in 2004:

I still think that I am really lucky that my car was and is in the shape it is now. Its crazy how much these can rust. Project is coming along well. are you planning on sand blasting the whole car or just under the car?

I love the suit man!!

I have to do the same thing to my Accord hatch. The only difference is that I don't have access to a car lift :(

What kind of air compressor do you have? YOu sandblasted a good part of the underbody. It looks great now!

You should treat it with an anti-rust paint (like POR-15 or something similar in Denmark)

definately

some sealer and undercoating would do nice.

Is that your garage?

Progress looks good, along with the pictures.

looks like the drivers side is pretty bad. its amazing how much surface rust the underbody had. good thing you are taking care of it cause if not it would have eaten the car away lol.

Holy rusted metal, Batman! Nice work you've got going there! I was also going to ask if that was your garage, because it's one hell of a nice setup!

Keep up the good work! I think it will look as sharp as your sedan.

THanks, for a reasonable amount I might consider selling you the suit lol
I dont know what air compressor it is, some kind of industrial compressor I guess, but it's capable of delivering a lot of air flow and pressure continuesly which is what you need to do some decent sandblasting. I painted it with an antirust/primer paint which is the red paint you can see in one of the last pics. I'm going to paint it with regular paint on top of that and in the end it will be treated with an oil/wax treatment.

It wont be getting the sedan engine. For now.. But it will be getting a stock B20A engine to start off with.

Mainly just the rear portion of the underbody. The rest of the car doesnt have any rust except from a few spots.

It's not my garage, I stole a corner of the shop I work at.
Yea the rust areas I'm taking care of now are the weakest points of the 3rd gens, and will usually always be the areas you need to start loking for rust in first in a 3g.

Sandblasting is messy as hell and you need a crap load of sand. I used approximately 60kg for this lol.

Nice project! Great thread for us Aerodeck owners - funny most of the aerodeck I know, include mine, have bad rust on the left rear arch rather than right. Seems like you have managed to get hold of rear arch repair panel. Will you replace the side sill as well? Good luck and look forward the great finish. I like the 5 spoke wheel by the way.

thegreatdane
05-20-2007, 10:47 AM
Thank you. Yes I bought patch panels for both rear arches and also a new fuel tank and fuel filler neck. (not oem honda). For the left side I will be replacing a long part of the inner side sill, a small part of the outer side sill(doorpanel), lower part of the panel that holds the fuel filler neck and a big part of the inner wheel arch. I will have to handmake all of those panel parts except from the outer patch panel ofcourse.
I dont fancy those 5 spoke alloys all that much myself to be honest, but I figure they can make for a good set of winter wheels.

Btw. let me know when you hear anything about that spoiler :)

is that garage near a beach? :naughty: hehe

not according to my definition of near lol. But the sand you use must be clean and properly sized, so beach sand right off the beach wouldnt be recommendable.

I figure at least about 2 weeks more from now to get the rest of the rust sorted out. Then there's a bunch of other things I want to get done after that. Engine wise it's starting out on a stock B20A running OBD1 with crome, and later on it's going to get some more N/A power :) Regarding the looks I'm not sure yet how much I want to do, but I can promise that there wont be any toofasttoofurious rice styling if I can help it. It's getting a new paintjob obviously, I have no idea yet what color to paint it though. Any suggestions anyone?

Nice work.

It all depends on the thoroughness of the job being done. You need to make sure that you remove all of the rust and dont cut any corners (not litterally speaking ofcourse lol). You also need to make sure that the weld is sealed off properly afterwards. You can never make a 100% perfect weld with a mig/mag welder, there's always going to be tiny tiny holes in the weld. So if the weld isnt sealed off properly before the paint is applied, then moist will be able to penetrate from the other side of the panel through these tiny holes and make it rust again.
To seal it off you can use either a filler intended for this or you can apply tin (Stannum) to the welds which is in my opinion is by far the best option and is probably what I will get done to mine but I cant do it myself.
It's also important to treat the inside of the panels with an anti rust oil product afterwards. This will seal the inside of the welds.

I've seen your welding thread, and it definately looks like some nice work. Something you dont see much of on this board, the body repairs on here are often being performed with fiberglass instead lol which I -no offence- dont consider a repair. The other thread I havent seen. It looks like we enjoy doing the same kind of work.

Ichiban

We have a product marketed by Pro-form that is basically a greasy wax which is perfect for treating the backsides of the panels, but how do you apply tin? Is it like body lead or solder?

what about that styleauto kit?

that be real nice :)

thegreatdane
06-09-2007, 05:32 AM
Yes it's basically like solder. Body lead might be what you call it though? Our body tin used to contain lead, but since lead is forbidden to use now, it's been replaced by something else.

To apply it you first treat the panel with a fluid we call flus that let's the tin attach to the metal and then you smear on the tin. and you need to heat up the panel with a torch first ofcourse to melt the tin.

I like the idea. I think aerodeck already has nice styling without any neon light or lambo door. (it has lambo rear hatch anyway!)
For colour, how about this - this is the most original JDM aerodeck colour and used in advert and catalogues extensively. I had this colour on my previous aerodeck and I love it very much.

http://memimage.cardomain.net/member_images/3/web/783000-783999/783843_202_full.jpg

or top black and bottom gun metalic - below is an image from Mugen advert in Japan at that time.

http://memimage.cardomain.net/member_images/3/web/783000-783999/783843_203_full.jpg

or I would stick with that original full black colour - I believe that is part of being Special Edition.
But after extensive panel jobs, black might be a bit tricky because the reflection will be very clear so the smoothness of the body is very demanding.

Must have roof spoiler!!! :) I havent seen any mugen aerodeck pictures before, do you have any more of those?

My number one choice to approve the looks would be to get the 87-88 type rear and front bumper and then add a front and a rear lip. But getting one of those rear bumpers is most likely very impossible.

I've always been more fond of the 1 color paint scheme for the aerodeck instead of the typical 2 color JDM scheme. If it were to be black again it would have to be some sort of special black, but I think black is too "quiet" in the long run.

I will ask my mentor in Japan if he has anyother stock.
87-88 rear bumper is very hard to come by - even in Japan, aerodeck is very rare in junk yard.
Ofcourse, you can buy brand new but it will be phenomenally expensive.

Ok, so you like mono tone.
How about it - it is gun metal mono tone I think.

Well yes, a little progress.

Finished welding in the panels. It takes a very long time making all those spotwelds, making sure that the panels keep cool so they dont stretch and warp.

The right wheel arch is in much better shape. A lot less work is required here.

I might be getting another set of red Koni dampers so I have a set to put on the aerodeck. I found a person who has got a used set.

I think I'm going to remove the keyhole for the trunk hatch. I'm also removing the round sidemarkers (europe thing) in the fenders like I did with my sedan.

Thats seriously time consuming butterfly joint you did.
Thats the best way to joint the panel.
Did you use MIG or TIG?
If that is MIG, it is amazing that you have very little warp there.
Excellent job!

thegreatdane
06-22-2007, 03:08 AM
Thanks, it's very very time consuming. I used a MIG welder for this. We call it edge to edge welding. Butterfly joint must be the term for that?

Thanks, it's very very time consuming. I used a MIG welder for this. We call it edge to edge welding. Butterfly joint must be the term for that? Yeah, I can imagine it is time consuming to wait each spot to cool down every time!
Yes, they call it butterfly or butt joint (at least in England if I understand correctly) because it is like jointing two plate or sheets edge to edge with no overlap like buttefly's two wings.

Do you mind if I ask how will you treat the back of the welding seam - will you treat with wax type unti-rust chemicals or will you paint with long nossle or something?
When I treat wax to the rear wing from cabin after removing the rear trim, I could see the inside of rear fender but couldn't see the wheel arch (where inner and outer meet together) because the space is very narrow.
I sprayed the wax as much as I could but if I repair this seciton like you do, I will want to spray zinc paint or something so there is little possibility of rust in the future.
I might be doing this near future so I am very curious.

Great job

thegreatdane
06-23-2007, 01:03 PM
First a very thin penetrating anti rust product that seeps through even the smallest joints will be sprayed in there using a thin long hard tube with a nozzle with a large spraypattern at the end. It lets you get in everywhere in the panels if you just drill a few holes here and there. After that you spray a thicker substance in there to seal it up. This product may be some sort of a wax substance or a substance that's more like a thick oil.

It's impossible to paint the backside of the welds or at least to do it properly. But you're right, antirust primer paint with zinc is good to protect against rust. But should still be treated with anti rust products if painted.
So are you planning on taking on the rust repair yourself or let someone else do it?

epic1400cs

Ah, so you use thin spray first and then thick one. Thats sounds excellent idea. Thanks for your input!

I am not sure if I do it my self or ask shop to do it for me - depend on how much time/money/garage space I can have.
I wish to have a lot of time to enjoy working on the body work over the summer.

Thanks guys! I used a fairly small battery, the smallest one we had in stock anyway. The battery frame just barely fits behind the inner fender/bumper. I removed the horn bracket to be able to move the battery far enough towards the front of the car. The battery frame is also only bolted to the car, nothing is welded on, so it's easy to remove again. To remove the battery you just have to undo the front part of the plastic inner fender. I'll be placing some sort of battery positive terminal inside the engine bay so I'll be able to use jumpstart cables and disconnect the battery easily. I just need to find a suited terminal for that. Tips are welcome!

Thanks! Regarding the weight distribution I would really rather keep the battery in the front since it's a FWD car, but the difference it makes being in the front or the back is so insignificant that I dont care about it anyways. I just dont like the idea of clogging up the trunk space with a battery and having a hella long battery positive wire running through the car. And where it's located now is the same place as where it used to be, it's just at a lower point which is even better if you take the gravity center point into consideration, but again the difference is insignificant.

Sorry about your pm, I was in a hurry when I read it so I forgot to reply to you. will get back to it now.

As A18A points out, the battery would be the least of my worries if that happens. And a battery doesnt cost a lot either.

I'm sandblasting and painting some suspension stuff and crossmembers. It's pretty expencive in paint.. I use hammerite smooth paint. replaced the small panels underneath the taillights und repaired some other various rust spots in the rear. I'm also in the process of replacing and repairing the crossmember underneath the radiator. The rust had also infected that area. all in all theres a LOOOOOT of work to be done still.

the project has never been off lol, there's just so many things to take care of when your as thourough as I am. -which is really annoying because it draws out everything lol.
I'm actually painting probably the rear half of the underbody with hammerite smooth also. I just need to get another rubbercoat/sealant that's thicker than what I have now to spray inside the fenders and such before I paint it.

Oh and I also bought an old '91 ford sierra to replace my prelude lol. A Sierra is just a hiddeous car haha but it drives and it's RWD :p

knarg, what CAI are you referring to?

Messy, after I damaged the lude I fixed it enough to be driveable and drove it until now. But now it needs to go get it's 2 years safety inspection, and It's really not suited to pass that and it's not worth it either so after I've removed the engine I'm junking it.

I dont want to keep it stock, but I'm not going to shave the sidemouldings. It's a huge task to weld them shut and I'm afraid I wouldnt be able to make both sides symmetric.

Thats a very sharp observation :) I didnt make them yet because I couldnt decide if I should trust my measurements of where it should be or wait untill I can line it up together with the bumper. But I think it's mostly because I was lazy.. I've marked up where the holes are supposed to be according to my measurements though.
Yea those spotwelds takes a while to drill out.

Hopefully :) but not likely hehe. Yes that's right I even forgot about the thin panels, you run a risk of warping the panels horribly, which then will require loads of bondo to make them straight again, and I dont like bondo... :)
Did you weld yours?

The old A20A3 engine wont be going back in. I plan on just installing one of my B20A's, which will get cleaned up and maybe get some new gaskets, but I'm not planning on any serious bling on the engine this first time around. but we'll see what happens, maybe I change my mind.

Yup, and not least while You weld, metal have tendency to wobble as well. Ouh, You mentioned it. LoL...
No i didn't weld mine thats why I will redo those, I just used FiberGlass Filler. Its strong substance, but if anything happen's at the maul for instance, someone bump in to me, it will crack. I can look it up for you when I get time to intall my JDM EPC, but I very much doubt you can get it new from honda. I've requested other parts of that setup from honda, and nothing was available.
If anyone reeaaly wants a digi dash I suggest looking into an s2k cluster instead. they are much more simple. I helped out a friend install one in his '91 civic and that was a breeze, compared to my own digi dash.

lol. The fusebox relocation is finished I just need to add the battery cables and wrap all the wires back up. I like where I placed the fusebox, since theres still room for the glovecompartment and the black plastic cover that sits above your feet to cover up the blower and the heater duct.

I made the glovecompartment so that it functions normally and when I need to acces the fusebox I just pull up the tab on each side of the glovebox, and then it opens up enough to allow access to the fusebox -as illustrated on the pics. And the glovebox light will provide the lighting needed to see what your doing when you need to replace a fuse. It's as if the fusebox was meant to sit there :) I cant access the lower main fuses though but I think I'll be alright.

thegreatdane
11-12-2007, 01:09 PM
Yes I managed to bend the old lines without getting any kinks or anything on them, but you have to be careful when you change the bends on steel lines. If I hadnt been able to get the old lines how I wanted I would have made my own lines, but the old ones had just the right length to reach where I wanted them to go.

I finished welding up the other side of the enginebay tonight. I'm probably going to start doing some rough bondo work in the enginebay tomorrow with fiberglass putty.

I've also relocated the powersteering reservoir.

This car is going to be awesome. Was there any rust in that part of the car?

thegreatdane
11-15-2007, 02:33 PM
Only in the lower rad support. And inside the front wheel wells there's some small tabs that are used for holding the plastic inner fender in place. The lower one in each side was rusted away. And on the left side I replaced a small piece where the wheel well meets the kicker panel, it's where a plastic grommet used for holding the splash guards has it's place.

But no serious rust in the front end, only what was in the old rad support. Other than that it's just some very minor rust spots.

How's the hatch treating you?

yeah, actually I was thinking of my aerodeck stripping out all the paint and undercoat in chemical bath, seam weld the mono coque(?), put roll cage in, replace all the wishbone with aluminium pipe, install MF204 formula engine plus safety tank to please Mr Soichiro Honda.

But I am still in doubt if that is really good idea cos I need to carry my son to kinder garden everyday :D

call me traditional but sochiro was a mad petrol head and racer far years.
the only company to be in f1 longer is ferrari.
i like to follow the same "race car" type of mods.
everything has a purpose and if it dont make the car work better, biff it.
but thats just my way of thinking.
and yes sem weld the monocoque
they only spotweld these bad boys together in the factory
you dont have to go nuts and weld every seam in the car.
the first one i did was just round the door frames.
my 3g is getting the full treatment
door frames, suspension towers, chassis rails etc
if i can get the mig at it, it'll ge welded
all in the never endeing quest of chassis stiffness.
toyig with the idea of a bolt in six point roll cage for doin sprints and hill climbs as well.
my 3g is my toy car tho
have the 5g h22a powered sir for my everyday car so it dont matter if its a bit of an arse to drive.

Haha, yes if I decided to go full on!

It is really the preference of the owner and there is nothing wrong with finishing the engine bay with skim of filler I think. If I make hardcore racing car then it doesn't matter if the bay looks full of patch but thegreatdane is making something custom for his preference.

Haunted, that is quite straight way of being motor sports man. I don't have any problem with that. I am looking forward to see your fully reinforced body with roll cage in. By the way, are you going to strip the entire undercoat or paint on the body in the chemical bath? Or your seam weld may not be good due to lots of sealant in between the seam of the panels. I have learned thats how they prepare competition cars.

By the way, Soichiro Honda was genius engineer who loved speed and motor sports but I haven't heard that he was a racer (correct me if I am wrong - which race was he in? cos before he started Suzuka, there was no racing circuit in Japan) He was very enthusiastic to pursue how far the motor bikes or cars he design and produced can cope with well established competitors.

Hauntd ca3

rumour has it that old man honda was a bike racer first.
think he actually started in the bussiness baby sitting for the toyota family at the factory.
after ww2 he started a business making piston rings for toyota funnily enuff.
then started making motor bikes and like most manufacturers saw racing as the best advertising.
wasnt till the sixties that they got into f1 with i think was an air cooled v12 engine.
not terribly succesful that one.
like many maqnufacturers the only racing worth worrying about was in europe
suzuka was built as a test track same as the nurburgring was.
to most japanese manufacturers, the european market was the most important so thats where the company spent the time and money.
you willprob find that the states were one of the last markets to be entered into.
but back to the subject.
i'm only expresing my own opinion, i'm a bit of a purist .
if you are going to build a show car ,cool, make it look smooth as a babies arse if thats what you want
if you are going to build a car you can race, dont waste time, money and weight on smoothing out the engine bay,
spend it onmaking the car go as wel as it can.
i like what the great dane has done, it looks real good
dont get me wrong.
am sure it'll look good.
am not going to strip the car right back, dont have the cash for all that.
most comp teams will buy a shell from the factory and have no probs with all sealers that we have to put up with.
the only place you would run into sealers is round the roof and fire wall seams
not going o worry bout getting stupid bout welding round the rear guards etc.
just round the dor and window frames, chassis rails and susp pick up points.

the cage wont be a weld in job, just bolt in six pointwilth diagonal and side intrusion.

I've emailed a couple of places about a certain bodykit but no respond.
I need an 88-89 front bumper as well, but I've only found one place willing to ship it and the shipping was ridiculous.
I also need a lot of small honda parts like bolts and clips, but none of the online honda parts dealers ships internationally. Parts from Honda are usually 50% cheaper in the US than here, so I could save a few bucks, but it looks like I*ll just have to pay up.

I would imagine that bumpers and a load of oem honda parts would be too much for you to handle carotman?
Tomorrow I'll talk to my local Honda dealer to see how many banks I would have to rob to order bumpers home from japan.

Well, tommorrow I'm heading off to Italy, going snowboarding for 10 days :)

Other than that, not much. I've been waiting for a body shop getting ready to take my car in, to put tin in all the welds and straightening out a couple of dents. I hate bondo, so this should drastically reduce the amount of bondo needed to make everything flush.
I had hoped they would get time to take my car before christmas but that didnt happen and I'm still waiting.

I ordered new gas struts from honda for the rear hatch, the old ones were shot. Ordered a new cable from Honda for the belt feeder at the drivers seat, the old one was broken.
Also ordered a new '88-'89 JDM/USDM front bumper from Honda, ordered home from japan. Expected cost around $400US which is cheaper than buying the EDM bumper lol. I also wanted the aerodeck facelift 88-89 rear bumper but it's not available anymore, so that was a big dissapointment. If they were still available it would still have been cheaper than buying the EDM rear bumper.

Did anyone ever try making an american honda dealer order jdm parts home from japan?

Unfortunately half of the stuff I just ordered friday last week from Honda is not available any more. I ordered 26 parts but only 12 of those were available, 9 of those 12 are on backorder and the 3 rest I have recieved today. So for alot of the exterior trim parts I wil probably either have to do with what I've got or find better used parts. They are all unique aerodeck parts so there's no help to find in the US.

Here are some various new honda parts I have. Doesnt look like much but there's actually a good bit of money in there. New jdm sidemarkers are friggin expencive, about $162 US each..

Thanks guys.

I pulled some sedan power door locks today that I want to put in the aerodeck. I want to put a rear left passenger door motor in the drivers door along with the lock/unlock sender so that if I want it I'll be able to use a remote controlled alarm system without adding a crappy aftermarket door lock actuator. The aerodeck doors need to get modified a bit to make room for the motors though.

I actually ordered the 88-89 ones just for the sake of it. But I can only get them for the right side of the car it seems.. When I get them I will see how I like them compared to the flat 86-87 ones that I was gonna go with originally. If I like the 88-89 ones better I will look for some used ones for the left side.

No there's only a lock/unlock switch in the sedan drivers door (since we dont have an inside lock/unlock switch in the european models), which also fits perfectly in the aerodeck drivers door. But if I want to use a remote door lock I will have to find a way to add an actuator to the drivers door.

It was a real bitch to cut that window out because you need to be careful not damaging any of the trim that's attached to it and also be carefull not to break the glass. obtained a few cuts in teh process.. The brake lines are the same, but they are a bitch to replace. You need to pull everything behind the dash and half the interior to get them out.

It would be much easier to just install brake line joints on the remains of the old lines and use copper lines where the old ones have been cut off.

Modifying the left side wiring for OBD1 and wiretuck. Because there was only 1 slot open for an extra pin in the existing connectors and I needed to add 5 extra wires I swapped out the small engine wire harness connector for a large one so there's now 2 large connectors. I'm using shielded wire for the extra sensor of course.

Repaired some rust here:

https://www.dropbox.com/s/4f03hdhsbiotmxu/IMGP1764.JPG?raw=1

The sunroof opening was rusted here in the joint where I've replaced the sheetmetal. Unfortunately the rust has attacked the roof panel from the underside in this area as well, and I could easily see that causing the paint starting to bubble within a couple of years if not attended to. So I'm in deep with that one since you dont just start cutting and welding in the roof panel. It will woble like hell and the panel shape is very hard to copy and has to be very precise at the same time. So I'm just delaying that job until I figure something out.

Here's the mount supports for my gas hood struts. The hood has been cut up and reinforced from the inside. I used a civic ED9 hood lifter kit which is very far from being able to fit, but if you want to avoid drilling an extra hole in your fenders for easier mounting you will need very long gas struts, which I dont think would look very good.

I forgot my camera so very sorry about these pics ...they are cellphones

First two are old ones from when I was repairing some of the roof. As you can see that shit is rusted, and the bit I've already cut away lies on the roof -next to the new piece- quite rusted as well.

http://img57.imageshack.us/img57/9803/billede010cg6.jpg

And here's what kept me awake until 6 in the morning today. It's not completely finished but it's close. I have left to add some reinforcements for the mount points and for the radius rod mounts. The two short bars are angled downwards to add both horizontal and vertical strenght. As there is no engine installed I cant make the engine mount now and I need to get a hold of a rubber bushing for it as well.

Nice work! I'm sure this reinforcement will give a better handling and allow for a better front mount.

You need to get shorter bolts now :D

Now for the sunroof.

Honda used to sell a replacement sunroof opening to repair rusted ones. I have one here with the installation instructions.

The part number is 62100-SE3-305ZZ. I don't know if it's still available through the dealer but I think it's worth a try. I got mine when the local dealer decided to get rid of it's old parts that were gathering dust.

I scanned the instructions just in case you would want to see them.

Sunroof Replacement Instructions (http://carotman.no-ip.com:8888/3geez/sunroof_replacement.pdf)

And here's what the actual part looks like:

I will ask Honda if they can get that panel. Would be sweet if I can get it.
The p/n doesnt appear in my own parts catalogue, but I'm crossing my fingers.

Any chance you can fix the .pdf file?

Edit:

Yea that's just regular sealer, but if you look in that manual they also mention something called spot sealer to be applied in the actual places where you will be making the spot welds. I'm not familar with such a product, so if anyone knows what that is?

Apparantly there's a difference between sedan and aerodeck roofs. (I assume my patch panel was meant for a sedan)
My patch panel is slightly wider than my aerodeck roof in the rear portion of the patch.
The antenna was in the right side also, which is wierd, since its the same partnumber as carotmans panel with the left side antenna.
Doesnt matter about the antenna though, that would have been easy to weld shut if that was the only problem.

Dont know what I'm going to do now as I can not seem to find any other patch panels (the one I have now doesnt even show up in any parts lists).
Maybe I'll end up having to replace the entire roof. That is if the roof is still available from honda. An entire roof will be even more expencive than the patch panel, and unfortunately I cannot return the patch panel as it was ordered home from japan. sigh....

The one I have is exactly 42 inches wide in the back and 43¼ in the front. It's like a little shorter than 24 inches long.

I can also measure the SE-i roof (sedan) I have here if you want. Maybe the replacement roof I have is for an Aerodeck or something. The instructions came in like 5 different language and could be an international part.

No worries, I'm not giving up. Still have some options, would prefer not having to cut out an old roof though since they are usually all rusted to some extend.
It does seem like a kick in the nuts feeling close to finishing and then getting a setback like this.

Hmm How wide is the Aerodeck Roof?

I would guestimate the aerodeck roof to be about 3/4" (2cm) narrower at the rear portion of the patch panel. I should get an answer tomorrow if there's an entire roof available and what the price is.

I have checked the JDM EPC however, there is no description about this type of patch panel at all.
As the car is so old (especially in Japan) it might be difficult to find a panel without parts number from database.
Also I asked my aerodeck friends in Japan but they have never heard of this type of panel....

I have received replies from two guys in Japan but unfortunately there is not good news.
Both of them have checked the Honda Parts database in Japan plus asked Honda Parts dpt. with no luck.

One of them said there were repair panel exist in the past but they are all gone. Even the full EU roof might be low in stock so he recommended to buy the full roof as soon as possible, if you choose to replace full roof. However, he also said, after looking through this thread, with your level of skill most probably you can alter the sedan repair panel - he believes Japanese body shop would do that no doubt.

I am sorry I couldn't help you out this time.

Thanks alot for your efforts and the help from your friends Yasu!
I think I've worked it out now though :)
I was just at my honda dealer today to pay for the new complete roof I just received (ordered it friday last week. pretty quick!). Dont think I'll be able to take a look at it before sometime later this week though. I imagine it's going to be quite a job taking on the whole roof.
As your friend pointed out, modifying the sedan repair panel by making it narrower was also one of my backup plans. Im happier with the complete roof though. Should elimate any chances of having weird things happening with the roof in the future caused by a repair panel welded into the old roof.
Maybe someday I will need the sedan repair panel for my sedans roof, so unless someones interested in buying that patch panel I guess I'll just be keeping it.

epic1400cs

No problem. I think your decision is the right one. Especially if you use filler on the roof, it will be sad if you see the slight unevenness after sometime.

I also know some of the aerodeck owners in Japan has reported that there is a water leak from the seam on the roof (where the rear windows are, there is a seam btw quarter panel and roof covered by thin black cover) and ended up re-do the seam to stop the leak. So I believe, in the long run, it will be very good idea to kill all the risk of water leak from the roof by replace it and renew the seal completely.

Please also remember that many aerodeck owners in Japan know your project by now and they all respect your hard work.

thegreatdane
09-22-2008, 12:27 PM
Good to know about the water leak!
I just remembered that when I cut out the rear quarter windows I was a bit surprised to find out that one of the windows had received such a small amount of window sealer on one of the vertical sides of the glass so that the sealer had loosened and there was perhaps a 1-2 mm gap between the body and the glass..
Might want to keep that in mind if looking for leaks back there!

Thanks to the guys from Japan who looks at this thread! :)

Test fitting the new roof. It fit perfectly right out of the box.

It wont be coming off again now. I still need to add a couple of spot welds and grind the welds down. And it needs to get new sealer in all the joints.

Hahaha

At least now you'll have a brand new roof that will not rust :D

Yep, no need to worry about the roof in the future. And I'll be soaking everything inside the roof with anti corrosive oil before the headliner gets back in some day.

Ive never heard of that in automotive restorations, but I dont see it all. I would think that dusting some zinc chormeate on the those would be sufficient.
Seems like the oil would permiate the metal and make it difficult when you start painting or welding. I would be interested in exactly what product that is you are using.

It's simply a wax/oil based substance that prevents rust. Look in Canada, I bet they're using it alot up there.

If you're going to treat areas that you intend to paint you are going to have to wait until the area has been painted before you apply the oil.
