I’ve had my Aerodeck sitting in a garage ever since I got it, which is more than 2 years ago now, just waiting to get some attention. Short after I bought the Aerodeck I found and bought my 2.0i-16 sedan leaving the Aerodeck in neglect since the sedan was the car I really wanted in the first place.
Sitting for more than 2 years has caused some rust to develop but most of what’s there was already there when I got it, it’s just worse than I thought.
I’m going to junk my prelude daily driver very soon so that’s why I have decided to give life to the Aerodeck. To be able to register it here in Denmark I have to pay tax of its value (decided by an instance of the public) because I bought the car in Germany and of course the car must be able to pass inspection. The car is born with an A20A3 engine but I’m going to swap in a B20A to be able to register it as B20A Accord.
Several things on the car are going to get addressed. The brakes are seized, both rear wheel well arches have some rust which was exposed when I removed the rubber lining, left side inner doorpanel rusted, and lots of surface rust on the rearmost underbody. Lots of small dents and scratches in the paint caused by the roof in the garage falling down on it in a storm lol.

I still think that I am really lucky that my car was and is in the shape it is now. Its crazy how much these can rust. Project is coming along well. are you planning on sand blasting the whole car or just under the car?

What kind of air compressor do you have? YOu sandblasted a good part of the underbody. It looks great now!
You should treat it with an anti-rust paint (like POR-15 or something similar in Denmark)

looks like the drivers side is pretty bad. its amazing how much surface rust the underbody had. good thing you are taking care of it cause if not it would have eaten the car away lol.

These are the access holes for the fuel pump and the Fuel sender unit.

THanks, for a reasonable amount I might consider selling you the suit lol
I dont know what air compressor it is, some kind of industrial compressor I guess, but it's capable of delivering a lot of air flow and pressure continuesly which is what you need to do some decent sandblasting. I painted it with an antirust/primer paint which is the red paint you can see in one of the last pics. I'm going to paint it with regular paint on top of that and in the end it will be treated with an oil/wax treatment.

It wont be getting the sedan engine. For now.. But it will be getting a stock B20A engine to start off with.

Mainly just the rear portion of the underbody. The rest of the car doesnt have any rust except from a few spots.

It's not my garage, I stole a corner of the shop I work at.
Yea the rust areas I'm taking care of now are the weakest points of the 3rd gens, and will usually always be the areas you need to start loking for rust in first in a 3g.

Sandblasting is messy as hell and you need a crap load of sand. I used approximately 60kg for this lol.

Nice project! Great thread for us Aerodeck owners - funny most of the aerodeck I know, include mine, have bad rust on the left rear arch rather than right. Seems like you have managed to get hold of rear arch repair panel. Will you replace the side sill as well? Good luck and look forward the great finish. I like the 5 spoke wheel by the way.

Thank you. Yes I bought patch panels for both rear arches and also a new fuel tank and fuel filler neck. (not oem honda). For the left side I will be replacing a long part of the inner side sill, a small part of the outer side sill(doorpanel), lower part of the panel that holds the fuel filler neck and a big part of the inner wheel arch. I will have to handmake all of those panel parts except from the outer patch panel ofcourse.
I dont fancy those 5 spoke alloys all that much myself to be honest, but I figure they can make for a good set of winter wheels.
Btw. let me know when you hear anything about that spoiler :)

not according to my definition of near lol. But the sand you use must be clean and properly sized, so beach sand right off the beach wouldnt be recommendable.

It's taking a while getting properly rid of that rust. I'm putting on a new left side doorpanel afterall. The old one wasnt worth it to put back on.

I figure at least about 2 weeks more from now to get the rest of the rust sorted out. Then there's a bunch of other things I want to get done after that. Engine wise it's starting out on a stock B20A running OBD1 with crome, and later on it's going to get some more N/A power :) Regarding the looks I'm not sure yet how much I want to do, but I can promise that there wont be any toofasttoofurious rice styling if I can help it. It's getting a new paintjob obviously, I have no idea yet what color to paint it though. Any suggestions anyone?

It all depends on the thoroughness of the job being done. You need to make sure that you remove all of the rust and dont cut any corners (not litterally speaking ofcourse lol). You also need to make sure that the weld is sealed off properly afterwards. You can never make a 100% perfect weld with a mig/mag welder, there's always going to be tiny tiny holes in the weld. So if the weld isnt sealed off properly before the paint is applied, then moist will be able to penetrate from the other side of the panel through these tiny holes and make it rust again.
To seal it off you can use either a filler intended for this or you can apply tin (Stannum) to the welds which is in my opinion is by far the best option and is probably what I will get done to mine but I cant do it myself.
It's also important to treat the inside of the panels with an anti rust oil product afterwards. This will seal the inside of the welds.

We have a product marketed by Pro-form that is basically a greasy wax which is perfect for treating the backsides of the panels, but how do you apply tin? Is it like body lead or solder?

Yes it's basically like solder. Body lead might be what you call it though? Our body tin used to contain lead, but since lead is forbidden to use now, it's been replaced by something else.
To apply it you first treat the panel with a fluid we call flus that let's the tin attach to the metal and then you smear on the tin. and you need to heat up the panel with a torch first ofcourse to melt the tin.

I might get a styleauto rear bumper, and maybe see If something can be done with that and some fiberglass but I'm not sure. I'm not all that crazy about the entire styleauto kit.

No I havent heard anything about something like that, I'm just going to leave the painting to the pro's.
I always wanted to get it painted white with pearl but now I'm not so sure anymore. That white looks good though. I've been thinking about something like the Integra championship white color too.

I like the idea. I think aerodeck already has nice styling without any neon light or lambo door. (it has lambo rear hatch anyway!)
For colour, how about this - this is the most original JDM aerodeck colour and used in advert and catalogues extensively. I had this colour on my previous aerodeck and I love it very much.

My number one choice to approve the looks would be to get the 87-88 type rear and front bumper and then add a front and a rear lip. But getting one of those rear bumpers is most likely very impossible.

This is the only one pic from Mugen. I will ask my mentor in Japan if he has anyother stock.
87-88 rear bumper is very hard to come by - even in Japan, aerodeck is very rare in junk yard.
Ofcourse, you can buy brand new but it will be phenomenally expensive.

That does look pretty good and that's a nice lip/bodykit this person has managed to photoshop. I dont think I would ever get a car painted like that although it looks good, it's not "me" if you know what I mean.
I would seriuosly consider bying that kit though if it was made, at least the sideskirts, I really like those.

Well yes, a little progress.
Finished welding in the panels. It takes a very long time making all those spotwelds, making sure that the panels keep cool so they dont stretch and warp.

I might be getting another set of red Koni dampers so I have a set to put on the aerodeck. I found a person who has got a used set.
I think I'm going to remove the keyhole for the trunk hatch. I'm also removing the round sidemarkers (europe thing) in the fenders like I did with my sedan.

Thats seriously time consuming butterfly joint you did.
Thats the best way to joint the panel.
Did you use MIG or TIG?
If that is MIG, it is amazing that you have very little warp there.

Thanks, it's very very time consuming. I used a MIG welder for this. We call it edge to edge welding. Butterfly joint must be the term for that?

Yes, they call it butterfly or butt joint (at least in England if I understand correctly) because it is like jointing two plate or sheets edge to edge with no overlap like buttefly's two wings.
Do you mind if I ask how will you treat the back of the welding seam - will you treat with wax type unti-rust chemicals or will you paint with long nossle or something?
When I treat wax to the rear wing from cabin after removing the rear trim, I could see the inside of rear fender but couldn't see the wheel arch (where inner and outer meet together) because the space is very narrow.
I sprayed the wax as much as I could but if I repair this seciton like you do, I will want to spray zinc paint or something so there is little possibility of rust in the future.
I might be doing this near future so I am very curious.

First a very thin penetrating anti rust product that seeps through even the smallest joints will be sprayed in there using a thin long hard tube with a nozzle with a large spraypattern at the end. It lets you get in everywhere in the panels if you just drill a few holes here and there. After that you spray a thicker substance in there to seal it up. This product may be some sort of a wax substance or a substance that's more like a thick oil.
It's impossible to paint the backside of the welds or at least to do it properly. But you're right, antirust primer paint with zinc is good to protect against rust. But should still be treated with anti rust products if painted.
So are you planning on taking on the rust repair yourself or let someone else do it?

I am not sure if I do it my self or ask shop to do it for me - depend on how much time/money/garage space I can have.
I wish to have a lot of time to enjoy working on the body work over the summer.

Thanks guys! I used a fairly small battery, the smallest one we had in stock anyway. The battery frame just barely fits behind the inner fender/bumper. I removed the horn bracket to be able to move the battery far enough towards the front of the car. The battery frame is also only bolted to the car, nothing is welded on, so it's easy to remove again. To remove the battery you just have to undo the front part of the plastic inner fender. I'll be placing some sort of battery positive terminal inside the engine bay so I'll be able to use jumpstart cables and disconnect the battery easily. I just need to find a suited terminal for that. Tips are welcome!

Thanks! Regarding the weight distribution I would really rather keep the battery in the front since it's a FWD car, but the difference it makes being in the front or the back is so insignificant that I dont care about it anyways. I just dont like the idea of clogging up the trunk space with a battery and having a hella long battery positive wire running through the car. And where it's located now is the same place as where it used to be, it's just at a lower point which is even better if you take the gravity center point into consideration, but again the difference is insignificant.

As A18A points out, the battery would be the least of my worries if that happens. And a battery doesnt cost a lot either.

I'm sandblasting and painting some suspension stuff and crossmembers. It's pretty expencive in paint.. I use hammerite smooth paint. replaced the small panels underneath the taillights und repaired some other various rust spots in the rear. I'm also in the process of replacing and repairing the crossmember underneath the radiator. The rust had also infected that area. all in all theres a LOOOOOT of work to be done still.

Good to hear that the project is still on!
Hammerite is old but very good rust proof paint.
Actually it is also my dream to repaint all the under chasis with Hammerite so that I dont have to worry about it next 10 years!

the project has never been off lol, there's just so many things to take care of when your as thourough as I am. -which is really annoying because it draws out everything lol.
I'm actually painting probably the rear half of the underbody with hammerite smooth also. I just need to get another rubbercoat/sealant that's thicker than what I have now to spray inside the fenders and such before I paint it.
Oh and I also bought an old '91 ford sierra to replace my prelude lol. A Sierra is just a hiddeous car haha but it drives and it's RWD :p

No, sierra is great car with racing back ground, I have read that it is popular among UK car builders as parts donor car.

Oh and I also bought an old '91 ford sierra to replace my prelude lol. A Sierra is just a hiddeous car haha but it drives and it's RWD :p

No, sierra is great car with racing back ground, I have read that it is popular among UK car builders as parts donor car.

Messy, after I damaged the lude I fixed it enough to be driveable and drove it until now. But now it needs to go get it's 2 years safety inspection, and It's really not suited to pass that and it's not worth it either so after I've removed the engine I'm junking it.

hehe.. Sierra is a nice choice ))) loved to drive my friends one, full Cosworth styling and wide body as well. LoL... Now you'll need a Cossie 2L ;) They are awesome engines, DualCarb = 200/250HP. QuadCarb = 500HP hehe, But its pane in the ass to get them synchronized.

That's awesome work!!
This is a really nice restauration project! I know that front lower radiator support can rust to pieces. Mist have been a pain to drill all those spot welds.
Oh, don't forget to make that square hole in the back for the bumper support. You only have the bottom one now since you rewelded new sheets of metal.

I dont want to keep it stock, but I'm not going to shave the sidemouldings. It's a huge task to weld them shut and I'm afraid I wouldnt be able to make both sides symmetric.

Thats a very sharp observation :) I didnt make them yet because I couldnt decide if I should trust my measurements of where it should be or wait untill I can line it up together with the bumper. But I think it's mostly because I was lazy.. I've marked up where the holes are supposed to be according to my measurements though.
Yea those spotwelds takes a while to drill out.

Hopefully :) but not likely hehe. Yes that's right I even forgot about the thin panels, you run a risk of warping the panels horribly, which then will require loads of bondo to make them straight again, and I dont like bondo... :)
Did you weld yours?
The old A20A3 engine wont be going back in. I plan on just installing one of my B20A's, which will get cleaned up and maybe get some new gaskets, but I'm not planning on any serious bling on the engine this first time around. but we'll see what happens, maybe I change my mind.

No i didn't weld mine thats why I will redo those, I just used FiberGlass Filler. Its strong substance, but if anything happen's at the maul for instance, someone bump in to me, it will crack. So now I'm looking for a garage and a parts car... But its least of my problems, I just noticed that cancer spread on passenger side, under rear wheel arch, so I need to do this as well.
I have a request for You. If you can find part number for me on that black box, that goes behind digidash, I'll might find, by part,nr. in Japan. Can you do it for me?

I can look it up for you when I get time to intall my JDM EPC, but I very much doubt you can get it new from honda. I've requested other parts of that setup from honda, and nothing was available.
If anyone reeaaly wants a digi dash I suggest looking into an s2k cluster instead. they are much more simple. I helped out a friend install one in his '91 civic and that was a breeze, compared to my own digi dash.

I was in to that idea actually :)) but wiring is my worst nightmare :( I need someone to guide me there. But I dont give up. It might just happened... Thanks m8 ;)

New goodridge brakelines with stainless fittings and TUV approval. One kit for each accord. paid £173 GBP ( ~$350 US) for everything. Seems like a very nice kit.

This is correct, this is where my rockers/channels came from. only drawback is that they are not precut/fab. need to adjust, and cut where needed. How much did you spend on that front end?

lol. The fusebox relocation is finished I just need to add the battery cables and wrap all the wires back up. I like where I placed the fusebox, since theres still room for the glovecompartment and the black plastic cover that sits above your feet to cover up the blower and the heater duct.
I made the glovecompartment so that it functions normally and when I need to acces the fusebox I just pull up the tab on each side of the glovebox, and then it opens up enough to allow access to the fusebox -as illustrated on the pics. And the glovebox light will provide the lighting needed to see what your doing when you need to replace a fuse. It's as if the fusebox was meant to sit there :) I cant access the lower main fuses though but I think I'll be alright.
